The scaling of the exported geometry from an OptiStruct result can be set in the HyperMesh menu which provides the input for the OSSmooth utility. The scaling can not be set for STL, but for IGES geometry. So please select output: Iges and units:mm Also try using the 'surface reduction' option in the parameters section, to output a geometry with less surfaces resulting in a smaller file size.
